URL restructure and phasing out HTML sitemap

I just started as an in-house SEO at a retailer and my first main challenge is to tidy up the complex URL structures and remove the ugly sub sitemap approach currently used. I already found a number of suggestions but it looks like I am dealing with a number of challenges that I need to resolve in a single release.
So here is the current setup:
The website is an ecommerce site (department store) with around 30k products. We are using multi select navigation (non Ajax). The main website uses a third party search engine to power the multi select navigation, that search engine has a very ugly URL structure. For example www.domain.tld/browse?location=1001/brand=100/color=575&size=1&various other params, or for multi select URL’s www.domain.tld/browse?location=1001/brand=100,104,506/color=575&size=1 &various other non used URL params. URL’s are easily up to 200 characters long and non-descriptive at all to our users. Many of these type of URL’s are indexed by search engines (we currently have 1.2 million of those URL’s indexed including session id’s and all other nasty URL params)
Next to this the site is using a “sub site” that is sort of optimized for SEO, not 100% sure this is cloaking but it smells like it. It has a simplified navigation structure and better URL structure for products. Layout is similair to our main site but all complex HTMLelements like multi select, large top navigations menu's etc are all removed. Many of these links are indexed by search engines and rank higher than links from our main website. The URL structure is www.domain.tld/1/optimized-url .Currently 64.000 of these URL’s are indexed. We have links to this sub site in the footer of every page but a normal customer would never reach this site unless they come from organic search. Once a user lands on one of these pages we try to push him back to the main site as quickly as possible.
My planned approach to improve this:
1.) Tidy up the URL structure in the main website (e.g. www.domain.tld/women/dresses and www.domain.tld/diesel-red-skirt-4563749. I plan to use Solution 2 as described in http://www.seomoz.org/blog/building-faceted-navigation-that-doesnt-suck to block multi select URL’s from being indexed and would like to use the URL param “location” as an indicator for search engines to ignore the link. A risk here is that all my currently indexed URL (1.2 million URL’s) will be blocked immediately after I put this live. I cannot redirect those URL’s to the optimized URL’s as the old URL’s should still be accessible.
2.) Remove the links to the sub site (www.domain.tld/1/optimized-url) from the footer and redirect (301) all those URL’s to the newly created SEO friendly product URL’s. URL’s that cannot be matched since there is no similar catalog location in the main website will be redirected (301) to our homepage.
I wonder if this is a correct approach and if it would be better to do this in a phased way rather than the currently planned big bang?
Any feedback would be highly appreciated, also let me know if things are not clear.

My video sitemap is not being index by Google
Dear friends, I have a videos portal. I created a video sitemap.xml and submit in to GWT but after 20 days it has not been indexed. I have verified in bing webmaster as well. All videos are dynamically being fetched from server. My all static pages have been indexed but not videos. Please help me where am I doing the mistake. There are no separate pages for single videos. How do I deindex url parameters
Google indexed a bunch of our URL parameters. I'm worried about duplicate content. I used the URL parameter tool in webmaster to set it so future parameters don't get indexed. What can I do to remove the ones that have already been indexed? For example, Site.com/products and site.com/products?campaign=email have both been indexed as separate pages even though they are the same page. If I use a no index I'm worried about de indexing the product page. What can I do to just deindexed the URL parameter version? Thank you!

Redirect URLS with 301 twice
Hello, I had asked my client to ask her web developer to move to a more simplified URL structure. There was a folder called "home" after the root which served no purpose. I asked for the URLs to be redirected using 301 to the new URLs which did not have this structure. However, the web developer didn't agree and decided to just rename the "home" folder "p". I don't know why he did this. We argued the case and he then created the URL structure we wanted. Initially he had 301 redirected the old URLS (the one with "Home") to his new version (the one with the "p"). When we asked for the more simplified URL after arguing, he just redirected all the "p" URLS to the PAGE NOT FOUND. However, remember, all the original URLs are now being redirected to the PAGE NOT FOUND as a result. The problems I see are these unless he redirects again: The new simplified URLS have to start from scratch to rank 2)We have duplicated content - two URLs with the same content Customers clicking products in the SERPs will currently find that they are being redirect to the 404 page. I understand that redirection has to occur but my questions are these: Is it ok to redirect twice with 301 - so old URL to the "p" version then to final simplified version. Will link juice be lost doing this twice? If he redirects from the original URLS to the final version missing out the "p" version, what should happen to the "p" version - they are currently indexed. Any help would be appreciated. Thanks

Do I need a link to my sitemap?
I have a very large sitemap. I submit it to both Google and Bing, but do I need a link to it? If someone went there it would probably lock their browser. Is there any danger of not having a link if I submit it to Google and Bing?

Duplicate Content and URL Capitalization
I have multiple URLs that SEOMoz is reporting as duplicate content. The reason is that there are characters in the URL that may, or may not, be capitalized depending on user input. A couple examples are: www.househitz.com/Pennsylvania/Houses-for-sale www.househitz.com/Pennsylvania/houses-for-sale www.househitz.com/Pennsylvania/Houses-for-rent www.househitz.com/Pennsylvania/houses-for-rent There are currently thousands of instances of this on the site. Is this something I should spend effort to try and resolve (may not be minor effort), or should I just ignore it and move on?

Submitting Sitemap File vs Sitemap Index File
Is it better to submit all sitemap files contained in a Sitemap Index File manually to Google or is it about the same as just submitting the Master Sitemap Index File.

Should me URLs be uppercase or lowercase
I'm in the middle of doing a bunch of 301 redirects for me site. Should I make them Lowercase, uppercase, or does it matter? Also, do I want to be using hyphens (-), or underscores (_)? Any other tips? EX: http://www.stupid.com/golf-slippers.html OR http://www.stupid.com/Golf-Slippers.html
